On my forum sometimes people register and get the validation email and get on the board no probs.. but sometimes people register and dont get the email and i need to go to AdminCP>Management>Manage Validations and then approve some there so they can get on the forum... why does it do this.. shouldnt it just send a validation to everyone ????

It probably sends it to everyone, sometimes it can get marked as spam since it's automated. You should have your users check their spam folders or have them add the E-mail it's coming from to their 'allow' list.
